SNOOPING ON A
CHASSIS SWOP

Wires cut in separation battle

Defender-chassis-d110703-s0003.jpg

Disconnecting chassis harness from rear lights and tow bar harness

Air filter and pipes out, brake pipes cut, throttle cable ready to be removed

Lower 3 plugs connect to chassis harnesses, top one is the engine harness

Other harness goes to starter solenoid (via white plug) and first glow plug (others are daisy chained off the first)

Disconnecting main live wire that comes up from starter motor to feed everything else via this fuse box next to the heater

Radiator, oil cooler and turbo intercooler all removed

    Separation checklist

    Task

    Shopping list notes

    Drive vehicle onto 2" blocks

Note: This provides clearance for your nose between the car creeper and lowest parts of the chassis when crawling around Oz-bound. It also ensures the chassis has a couple of inches to drop when pulled out which helps ensure the front suspension turrets will clear the front wings, assuming 2.4m posts are used for the A-frame.

Remove spare wheel from rear door

    Remove rear chassis grab handles

    Bolts x 8

    Threaded plates x 2

    Remove rear mud deflectors

    Bolts

    Remove front mud deflectors

    Bolts

    Offside bracket

Remove driver and passenger seat bases

Remove underseat panels & inter-seat panel

Remove shift lever tops & rubber gaiter

(ok to leave foam padding in place until after body lifted)

    Large tie wrap(s)

    Gearbox foam rubber seal

Unbolt gear stick from gearbox (to clear body when chassis rolled out)

(4x4 lever can stay in place)

Disconnect & remove battery from under passenger seat

    Rubber grommets

Pull +ve and -ve cables through holes and leave attached to chassis components

Disconnect chassis harness from rear electrics

    (see wiring tables below)

    Rubber grommets

    & blind grommet

    Chassis harness?

Disconnect handbrake cable from handbrake lever

Pull fixing eye through grommet and leave attached to brake housing

    Unplug handbrake switch cable W/Y

    Note: W/R and B were n/c

Remove filler and 'diesel fuel' plate and leave dangling underneath

(ensure diesel in tank is below filler pipe level)

    Nuts & bolts

    Remove front plastic radiator grille

    Screws x 8

    Remove front metal radiator surround

    Screws x 4

    Disconnect horn

    Remove front bumper

    Bolts x 4

    Plates x 2

    Remove radiator top bracket

    Bonnet release cable

    Remove air filter

    Air filter rubber mounts

    Disconnect steering column link

    Disconnect air intake junction

Note: 3-way to be in place before body lower (not sure if this still applies as it would foul caribiners)

Cut 3 x brake pipes near brake master cylinder and crimp to seal off

    Brake pipes & hoses

Disconnect brake vacuum hose from engine and seal end of pipe

    Cut clutch hydraulic flexible hose

Note: it would have been easier to have just removed the clutch actuator from the clutch housing and retained with the body, thus saving the refilling and bleeding later. However, plan was to replace all hoses anyway, so easier to cut it here, rather than fiddle around with actuator bolts

    Clutch hose

Disconnect speedo cable from transfer box and leave coiled on top of brake master cylinder

Disconnect +ve cable from live fuse/distribution box (see photo)

    Drain engine oil

    Oil filter

Disconnect feed and return pipes from oil cooler

    Oil cooler pipes/hoses

Disconnect feed and return pipes from radiator

    Coolant hoses

    Jubilee clips

Disconnect feed and return pipes from intercooler

Block up pipes to prevent ingress of rodents

    Jubilee clips

Remove oil cooler, radiator, intercooler assembly

    oil cooler, radiator, intercooler assembly

Unbolt fuel filter but leave attached to fuel lines and store with engine

Note: Coolant header tank support loosened temporarily to get fuel pipes out from behind bracket

    Fuel filter

    Fuel pipes?

Unbolt power steering reservoir and keep with chassis/engine

    Power steering hoses?

    Possible leaky reservoir

    Disconnect bulkhead electric plugs:

    3 x chassis harness

    1 x engine harness

    Bulkhead plug cover missing

Disconnect glowplug supply cable from first glowplug

Disconnect starter solenoid power cable (white inline plug)

Disconnect heater supply and return hoses from engine
